I had tried welding a nut that was almost an exact fit to that shape on to a piece of metal (for a handle) but that shape it fits into has such small walls to grip onto. The tool kept slipping off. Even tried using a small punch to try and knock it loose

That and the fact that it’s staked seems to me the nut would not be super tight. Did you try grinding the staked areas first?

by staked so you mean the really shallow area that's shaped like a nut?

These are stake marks. They are deformations created by a tool to prevent the nut from loosening.

Hm I did not grind them, but I used the punch on them to try and get it to spin with no luck. Even tried some misc tool I had that actually fit pretty good in them without luck too. Oh well I that gear was from like 6 months ago and I ended up putting it back together and using it for a core.

I wanted to add a couple important points to this thread. I just went and rebuilt the box(#2) that i had been running on the truck. I could not get it to move smoothly through the full range of movement, turning it by hand on the bench. It would move and then jam. I didn’t want to force it so i wound up taking it back apart several times and reinserting the ball bearings and bearing cage. I eventually realized i did not have all the ball bearings and the gaps between the bearings would cause it to jam.

I had 42 bearings. The FSM says there should be 44. I measured the bearing diameter to be 5.4mm or .212” approx 7/32”




So i went to a couple hardware stores and found 1/4” and 3/16” bearings, about $0.23 each. The 1/4” turned out to be too big to fit through the cage so I used the 3/16”. Just not side by side. Saginaw boxes often have two different sized bearings in the same box that are placed in alternately. So the larger bearings carry more of the load but the smaller ones fill the gaps between them.

With all 44 bearings in place, it now moves through the full range by hand.
