I will finish the install when I see the truck again, but I needed longer bolts that were not in the kit, and the spacer was drilled about 1/8" off, so the bolts didn't line up anyways.

I would like to report that I received the high output alternator back from Boyle's again.
Deathcougar installed it for me last night, we were holding our breath waiting to see if it would work. It does, it works great. Boyle's took care of me and thanks everybody for your help and for helping me to stay patient. The only thing I didn't like about the whole issue was that Boyle's kind of made me feel like it was an installation error, when it was clearly a problem with the unit.
At the end of the day all's well that ends well. Here's the letter they sent.

We're very sorry you experienced problems installing this alternator. We really
wish that we actually had found a problem so we would know that it had been solved.
Like I told you on the phone. it worked flawlessiy right out of the box. After speaking to
you earlier this afternoon, I double-checked the regulator in this unit to make sure it
was the correct one for your application. It was. To be extra sure, we then again
disassembled the entire unit and added a coat of insulating varnish to the inside of the
housing. The stator windings run very close to the housing so this adds more protection in
case there is a slight shift. We have had absolutely zero problems with these high amp
units. Please let us know how everything works out.

To dig up an OLD thread here....can't believe its been this long lol....we had been having a problem with the alternator in this truck. Long story short, the ground wire on the pass fenderwell was loose.
Oops!
I am mainly digging up this thread because I think I am going to have my alt sent off to them for an upgrade. My winch kills my poor battery.
Tim- Did you upgrade your battery cables?

Hi Deathcougar! can't believe it's been almost a year since the boyle upgrade! Yes that was a pain at first but once I got it back from them the second time I've had no more troubles. re: your question, I did indeed upgrade the battery cables, did the big3 upgrade around this time using thick grade 0 cabling I think. I would definitely recommend upgrading the battery cables as I quickly fried through the cheapo stock wiring, it burnt to a crispy ash.
The boyle is working great, no worries when using the winch (tested out the wireless XD9000 controller, works SWEET!) thanks again to you and Nick.

Hi Deathcougar- here are some links re: big3. it is definitely an excellent mod, better power flow, no more burning.
I recommend wrapping loom around the wires and also thermal protection near where the alt attach point gets close to the spark plug wires. the boyle alt to battery cable attach point gets hot. I have a whole roll of that silvered thermal protect wrap you can use

I just went and picked my alternator from Boyles. Same day service. It was just under $130 as it was in pretty good shape except for the brushes. He put the 90 amp ungrade in and my final numbers he said were 75 at idle and 128 max. That will be a nice upgrade from stock.

those with the >90 amp rebuilds, did you add a fuseable link between the alt and the battery, as toyota does on the oem wiring?
btw, how's the boyle's alternators holding up?
