I have built moulds for the fuel doors on a few different year trucks . but the problem now is the hinges . I have tried many "cabinet" type hinges and cant find one that will work .

I don't really see something that isn't similar/same in design to the factory hinge working. To keep the hinge hidden you need the door to come out away from the body at the hinge end as it opens. A piano type hinge is either going to be exposed and make it look like you shop for repair pieces in the cabinet hardware aisle or leave you with poor fit to give you room to make it functional.

Does Toyota not carry the fuel door anymore; it should come with a new hinge since they are essentially one piece? There design is pretty simple...would you be able to make a couple off of an original?
When I put my fiberglass bed on, I just reused my old fuel door and lined up the hinge holes in the pocket, drilled and used a tiny bolt to hold it together. Seems to be holding up well.

Wander by a newer Ford pickup and check out theirs. Complete unit, door with hinge, all plastic that pops/snaps into sheetmetal then fill neck is screwed to it. I replaced on a I believe 2007? Painted from factory. They have a problem with staying closed so replacement is common. Keep that in mind when designing yours. Now I know you may not see the design when it's in the truck, but maybe you could get a Ford parts person to let you fondle one. That's all I got.

Hey Slacker and others interested. I think what you are looking for is a 1/4" or 3/8" offset concealed blank hinge that has a 1" wide leaf on one side or maybe both sides if you take the lip off the door.
I guess it depends on bulk sales, but I found this link that might help in getting some made. They look similar to the stock ones on one side, maybe they can modify to fit and give you a quote per piece. Hope this may help. http://catalog.monroehinge.com/categ...ncealed-hinges
